J5KE F 0 Posted November 21, 2009 Author Report Share Posted November 21, 2009 Thanks all I hope she will be ready to ride out for the Christmas meet!The update so far:this morning I:Dropped the oil from the gearbox, and refilled with 2 lts fresh. Still a knocking coming from the side cover plate which Miles @ storm reakons it may be 5th gear??Took the coilovers back off and wound them up on the top nut - knocking much better!Discovered the clutch release bearing was rather noisy.. and on re bleeding the clutch have found out that we needed to use the whole hydraulic clutch pedal box as there are strenghtening plates on the footwell side stopping the entice panel from flexing!Changed the leads for some Dub power 10mm ones which has solved the missfire!Changed the power stewering pulley to a 6 rib version as my belt got shredded from the 5 rib one!Still have gear changing issues, presumed to do with the clutch / release bearing..DIscovered the fan isnt switching on - again another loom issue!Drove it nearly 100 miles to my mates workshop and then storm and back..Still cant erase the bloody oil pressure and temperature alarms, I have changed thesensors and swapped the yellow and blue wires over to no avail.. it must be a loom issue!OK, lesson learned, never dispose of part of a loom from an old conversion until everything is up and running.. J5KE F 0 Posted January 1, 2010 Author Report Share Posted January 1, 2010 Last update from 09' had a few issues early december and lost drive, only just managed to get time to get her back to my unit and strip it down only to find the n/s drive shaft popped out at the box end, all bearings missing but the studs still in place..?So on Sunday, Bungy, my brothert in law and myself started on a few little jobs..1. identify the drive fault (above)2. remove the exhaust manifold and swap for the 6 branch (after heat wrapping)3. remove the pedle box from the mk2 '32 shell.Job number one was a little trickier than anticipated, once we identified that the drive shaft was the issue, and that it was unrepairable we decided to try the original caddy van n/s drive shaft but to no avail as it was slightly different at the box end.. so after much faffing Bungy made the suggestion we contact Paul (L5G VW) who very kindly sold me his spare!SO back to the workshop, and re fitted the drive shaft with minimal issues only for the beast to develop a missfire on the test run.. AAAAAAAARRRRGGGH!Job 2 was going well! the main problem with the manifold we had used was it was the one from the 3.2 engine on the mk2.. and the exhaust had been custom made from the base of the 6 branch back.. this meant that after Bungys painstaking (and I mean tedious task) of not only supplying half a roll of heat wrap as i didnt buy enough, but after all that messing about fitting it in place to find it was 20mm too short! DOH!! (now on flea bay http://cgi.ebay.co.uk/ws/eBayISAPI.dll?ViewItem&item=250556104236&ssPageName=STRK:MESELX:IT )So we had to put the old manifold back on! and if any one has removed one before.. the lower RH bolt is a total pain in the proverbial as u can only get 1/8 turn on it and there is no way a socket will get in there!The pedle box is now out of the mk2 and that is the next job.. Basically the main gear changing issue we have is the flex in the fire wall. The original caddy van is all fly by wire so doesnt need stiffening around this area, however the hydraulic clutch flexes the wall a tad too much and therefore the gear changes are proving harder than anticipated..I think we'll wait for another suitable weekend Anyways, Thanks to Bungy (again!!), Paul and Kev!! ur all top blokes!This van will be useable soon I promise!! This is really only a temp job, will be ripping it all out once good to improve on certain bits and make more 'factory'the sub frame is that of a Ibiza so is identical to the Vr! Need a spare van soon so may have to get some extra time in sorted out the blowing exhaust, need to rectify the oil pressure and temp warning lights and reaconing on hat being a wiring issue..
